Four Roof Types, Four Failure Patterns
EPDM is a rubber membrane, usually around 45 mils thick, bonded to a plywood or luan deck with a water based or solvent adhesive. It fails by chalking. The top layer sacrifices itself to ultraviolet light and washes down the sides as the white streaks every owner recognizes. A membrane that has chalked for a decade gets thin, and thin rubber tears at the corners of vent flanges and around the air conditioner opening. EPDM rarely fails in the middle of a clean span; it fails where something penetrates it.
TPO is a thermoplastic membrane, brighter white, and it does not chalk the way rubber does. It fails differently. Heat cycling and ultraviolet exposure make the sheet brittle over time, and brittle TPO cracks rather than tears, usually along a seam or at a fastener line where the material has been stressed. It also welds rather than glues at seams, so a bad seam on TPO tends to open cleanly instead of gradually weeping. Repairs to TPO require compatible material; rubber patch kits will not bond to it.
One-piece fiberglass roofs show up on higher end coaches and on many fifth wheels. They do not tear and they do not chalk in the rubber sense, but the gelcoat oxidizes, crazes into fine surface cracks, and eventually allows water into the laminate. Fiberglass also flexes less than the structure under it, so stress cracks appear at the transitions where the roof meets the front cap or where a heavy accessory has been mounted. When a fiberglass roof leaks, the entry point is almost always a sealant joint rather than the panel.
Aluminum roofs, common on older travel trailers and on some commercial conversions, fail at the seams and fasteners. The metal itself lasts decades. The butyl tape under the seam caps dries out, the screws back out slightly with road vibration, and water tracks along the underside of a panel far from where it entered. Aluminum also telegraphs hail damage in a way membranes do not, and a dented panel that still sheds water is often left alone rather than replaced. The maintenance item on these roofs is the seam, always.
What a Reseal Actually Buys You
A reseal is a maintenance operation, not a repair. The work is methodical: scrape and cut away every bead of failed sealant around the vents, the air conditioner shroud, the antenna base, the refrigerator vent, the skylight, and the front and rear terminations. Clean the substrate down to sound material with the solvent the membrane tolerates. Prime where the manufacturer calls for it, because self-leveling sealant does not adhere reliably to a chalked surface. Then lay a fresh continuous bead and let it flow out and settle.
Product selection matters more than most owners expect. Dicor self-leveling lap sealant is the standard for horizontal seams on rubber and TPO roofs and flows out to a smooth finish under its own weight. Alpha Systems SuperFlex is another common choice with strong adhesion across mixed substrates. Non-sag sealant belongs on vertical surfaces only. Using a hardware store polyurethane on an EPDM roof is a reliable way to create a joint that pulls loose within a season and leaves a residue that has to be ground off later.
What a reseal buys is time, typically three to five years before the next cycle, and only if the deck underneath is dry and structurally sound. Sealant keeps water out of a joint. It does nothing for a membrane that has thinned past its useful life, and it cannot restore plywood that has already absorbed moisture. Treating a reseal as a permanent fix is the most common expensive mistake in RV ownership, because the failure it masks continues underneath at full speed while the roof looks fine from the ladder.
Inside a Full Roof Replacement
Replacement starts by stripping everything off the roof. Air conditioner units come down, vents and skylights come out, the ladder and antenna and solar mounts come off, and the termination bars along both sides are removed. The old membrane is pulled and the adhesive residue is scraped or sanded off the deck. On a coach that has been leaking quietly, this is the moment the real scope appears, and it is frequently larger than the estimate written before the membrane came off.
The deck gets inspected inch by inch. Wet luan is soft, discolored, and often smells before it looks bad. Anything that has delaminated or gone spongy is cut out and replaced with matching material. Rafters, usually aluminum tube or dimensional lumber depending on the builder, are checked for rot and corrosion at every fastener. Rot rarely stops at the roof; if water has been running down a sidewall, the wall laminate and the floor structure below deserve a look before anything gets closed back up.
New membrane is rolled out, adhered per the manufacturer specification, trimmed, and locked down at the terminations. Every penetration is reset with new gaskets and butyl, then sealed. Getting this right is slower than it sounds, because a 36-foot roof might carry two air conditioners, three vents, a skylight, a plumbing stack, a refrigerator vent, an antenna, and a solar array, and each one is a separate opportunity for a leak in five years. Reassembly consumes a substantial share of the total labor.
The Test That Tells You Which Job You Have
Walk the roof, carefully and with the coach on level ground. If the deck feels firm underfoot everywhere, the membrane is intact with no tears or bubbles, and the only issues are chalking plus a few cracked or lifted beads at vent flanges and the front termination, you have a reseal. That is normal wear on a roof between five and twelve years old, and addressing it promptly is the cheapest maintenance available anywhere on the entire coach.
Now the other list. If any area gives underfoot, if a ceiling panel inside shows a stain or a sag, if the membrane has torn, bubbled, or wrinkled in a way that does not lie flat, or if a fastener head has pushed up through the material, the deck is compromised. At that point sealant is throwing money at a symptom. The water is already inside the sandwich, and every additional month of moisture expands the amount of decking that has to come out.
Ambiguous cases exist. A roof can look presentable and still be wet in a two-foot strip along one edge. A pin type moisture meter used through an interior seam, or a careful look in the overhead cabinets and along the top of the slide openings, resolves most of them. A $150 RV systems estimate covers that inspection at our shop, and the $150 is credited against the repair if you authorize the work. Guessing on this particular question turns out expensive in both directions.
Running the Numbers on Both Paths
Take a reseal at six hours, mid range for a coach with a typical penetration count. Six hours at $210 is $1,260. Sealant and primer run about ten tubes plus cleaner, and since each of those items is priced under $100 they carry 100 percent markup, so roughly $160 of product bills at $320. Body supplies at $5 per hour add $30. Parts and materials total $350, and 7.75 percent tax on that is $27.13. Hazardous materials adds $45, for a total near $1,682.
Now the replacement on a 36-foot roof with two air conditioners and a full set of penetrations. Call it 48 hours at $210, or $10,080 in labor. An EPDM kit at $1,450 carries 35 percent markup and bills at $1,957.50. Four gallons of adhesive at $95 each fall under the $100 threshold and double to $760. Termination bars, vent covers, gaskets, and sealant add about $1,200 after markup. Replacing five sheets of luan and some rafter stock adds roughly $1,080 more to that column.
Body supplies at 48 hours times $5 add $240. Parts and materials come to $5,237.50, and 7.75 percent tax on that is $405.91. Add the $45 hazardous materials charge and the job totals $15,768.41. Because it exceeds $2,000, a 50 percent deposit applies at authorization, and because it exceeds $10,000 an additional 25 percent comes due when the membrane and decking arrive. A reseal and a replacement are not two versions of the same job; they differ by nearly a factor of ten.
Why Sealing Over Wet Decking Backfires
The trap is straightforward and it catches careful owners as often as careless ones. Water gets into the deck through a failed joint. The owner, or a previous owner, lays fresh sealant over the joint. The leak stops appearing inside, so the problem reads as solved. What has actually happened is that the moisture already inside the plywood sandwich has been sealed in with nowhere to evaporate, and the rot continues in a warm, dark, permanently damp cavity above the ceiling.
Wet luan loses structure fast. Within a couple of seasons a patch that was the size of a dinner plate becomes a section several feet across, and the fasteners holding the vent flanges lose their bite, which opens the next leak. Meanwhile the water migrates. It follows the rafters to the sidewall, wicks down the wall laminate, and ends at the floor, where it finds the subfloor and the slide opening. A roof problem becomes a floor problem without ever announcing itself.
This is why the sequence matters more than the product. Diagnose first, dry or replace second, seal last. A roof that is sound gets sealant and gains years for very little money. A roof that is wet needs the membrane off and the deck opened, and delaying that decision does not save anything; it only moves the cost from decking into structure. The cheapest roof job any owner will ever buy is the reseal performed one year early rather than one year late.
Frequently Asked Questions
How often should an RV roof be inspected?
Twice a year is the working standard, plus after any storm that dropped branches or hail. Inspection means getting on the roof or using a ladder and a good light, not looking for stains on the ceiling. By the time a ceiling panel is stained, water has been in the structure for months. Pay particular attention to the front termination and the corners of every vent flange, since that is where sealant fails first.
Can a torn membrane be patched instead of replaced?
Sometimes, and it depends on the location and the age of the material. A clean puncture in the middle of a span on a membrane with years of life left can take a compatible patch bonded per the manufacturer specification. A tear in a chalked, thin, twelve-year-old rubber roof will simply reappear next to the patch. Patching also assumes the deck under the tear is dry, which has to be verified first.
Does a new membrane need different maintenance than the old one?
The inspection schedule stays the same, but product compatibility changes if the roof type changed. Sealant approved for EPDM is not necessarily correct for TPO, and adhesives differ as well. Ask what went on the coach and keep the product names with your records. A new roof still relies on sealant at every penetration, and those beads age on the same clock they always did, roughly three to five years.
Does replacing a roof mean the interior has to come apart?
Not usually, if the damage was caught early. Roof work happens from above, and the interior stays intact unless the ceiling panel itself is stained, sagging, or delaminated. When water has been inside long enough to reach the ceiling material or run down a sidewall, interior panels and possibly cabinetry come down so the structure can be dried and repaired properly. That is a separate scope and it is priced separately.
