The cage carries the load, the skin does not
Peel the fiberglass off a Class A and what remains is a welded cage: aluminum tube on most gas platforms, heavier steel on the diesel side, tied to a rail chassis engineered as a motorhome frame rather than adapted from a truck. The sidewall bonded to that cage is a sandwich of gelcoated fiberglass, block foam, and luan. It stiffens the structure and it seals the box, but it was never designed to absorb an impact by itself.
That distinction decides how the estimate gets written. Sheet metal takes a dent and gives most of it back under a hammer and dolly. A bonded laminate takes the same hit and releases the adhesive line instead, often a foot or two past anything visible from outside. We tap the wall with a plastic-tipped hammer and listen: live bond rings tight, released bond sounds hollow, and the hollow region is the actual repair boundary.
The front cap absorbs the most abuse because it is one large moulding hung across a structure that twists in a plane the cap cannot follow. Every highway expansion joint works the windshield corners a little. Add a single hard stop, a curb strike, or a pothole taken at speed, and the gelcoat crazes in a starburst that climbs toward the roof line.
Seams, windows, and bay doors that stop closing
Roof seams above the driver and passenger doors are the second recurring trouble spot. Those doors interrupt the sidewall, so the load path detours around the opening and concentrates at the roof-to-wall transition directly above. Sealant there gets asked to move more than sealant anywhere else on the coach, and once it splits, water tracks along the top of the cage and shows up somewhere else entirely, usually at a cabinet seam.
Delamination almost always begins at a penetration. Windows and slide openings are holes cut through a bonded panel, and every one of them is a place where the outer skin can start peeling away from the foam core. The early tell is a faint ripple in the sidewall in raking afternoon light, long before anyone can feel a soft spot by hand.
Basement compartment doors that sit proud on one edge are reporting frame twist, not hinge wear. A long coach parked repeatedly on uneven ground, or leveled on jacks that were not sequenced correctly, will settle into a slight diagonal. Replacing the latch on that door treats the symptom. We measure the opening diagonally and check the frame before touching hardware.
What a cap and sidewall job actually takes
Cap availability drives the schedule more than the labor does. Some manufacturers still pull the mould for a ten-year-old coach and some do not, and when a cap is gone from the catalogue the answer is fiberglass fabrication: layup over a splash or a repair section grafted into the sound portion of the original. That is a fabrication timeline, not a parts timeline, and we say so before the coach ever comes apart.
Sidewall rebuilds are patient work. The released skin gets cut back to a clean bond, the crushed or wet foam is replaced, adhesive goes down at the right open time, and the panel gets clamped or vacuum-pressed while it cures. Rushing the cure on a sandwich panel produces a repair that looks correct and lets go the next hot summer in a storage lot.
Refinish is its own problem at this length. No estimating guide has a line for a forty foot panel run, so hours get calculated by hand. We blend into adjacent panels rather than stopping at a hard seam, because on a surface that large the eye catches a transition instantly in daylight. Painted graphic packages add masking and layering time that partial-paint coaches never see.
Bridge strikes, hail, and how the claim reads
Overhead strikes are the signature Class A loss. Drive-throughs, older gas station canopies, and shaded campground entries all sit lower than a coach with roof air units and a satellite dome on top. The damage report usually understates the event, because the roof took the hit but the shock traveled into the cap corners and the upper cage. Drivers rarely feel that part happen.
Hail claims read differently. Roof membranes bruise rather than dent, so the loss shows up as compression marks around the AC shrouds and vent covers, plus stippling on the cap where the gelcoat is thin. Photographing that in flat light proves almost nothing, so we shoot it with a raking light source and document the panel count before submitting. Adjusters approve what they can actually see.

Frequently Asked Questions
My front cap has a crack near the windshield. Is that structural?
It can be either. A crack that stops in the gelcoat is cosmetic and repairs as fiberglass work. A crack that opens under thumb pressure or reappears in the same place after a prior repair means the cage behind it is moving. We probe the laminate and check the windshield opening for square before quoting, because refinishing over a live structural crack buys one season.
Can you repair delamination without replacing the whole sidewall?
Usually, yes. Sectional repair works when the released area is bounded and the foam core underneath is dry. We map the boundary by tap testing, cut back to sound bond, replace the compromised core, and re-bond under pressure. Full wall replacement becomes the better answer when the release runs corner to corner or when trapped water has already broken down the luan layer.
How long will a 40-foot coach be in your shop?
Panel and refinish work generally runs one to three weeks. A structural job that includes a front cap runs considerably longer, and the constraint is almost always cap lead time rather than labor. We give you a real date after teardown. A date offered before teardown on laminated construction is a guess dressed up as a commitment.
Do you have room for a coach with slides out?
Yes. The building is 35,000 square feet with bays sized for 45-foot coaches, including clear height above roof air units and enough lateral room to run both slides through their full travel. That last part is what most general collision shops cannot offer, and it is why a slide repair here does not require repeated repositioning of the vehicle.
