Repairing an R1T means working on an aluminum-intensive body over a structural battery pack, and both of those facts change the tooling, the work area, and the sequence.

Why aluminum needs its own tools and its own space

Steel dust is the enemy of an aluminum body. Grinding steel anywhere near an aluminum panel embeds particles in the softer surface, and those particles corrode, and the corrosion works outward through the panel from the inside of the paint film. It appears months after the repair, long after anyone would connect it to the work. By then the panel is finished.

Preventing that is procedural rather than clever. Aluminum work happens with dedicated tooling that never touches steel: separate sanding media, separate hand tools, separate extraction. Cross-contamination is not something you can clean up afterward, so the discipline has to be in place from the first cut. Dedicated storage for aluminum panels and a clean area for fitting them are part of the same discipline.

Joining methods differ too. Aluminum-intensive structures rely heavily on structural adhesive, self-piercing rivets, and flow-drill screws rather than on resistance spot welds, and the repair procedures specify which joint gets which method at which location. Substituting a familiar technique for a specified one changes how the structure behaves in a subsequent collision. Rivet type, adhesive specification, and cure conditions are not interchangeable details.

A battery that is part of the structure

The skateboard platform puts the pack in the floor, where it contributes stiffness to the whole vehicle. That is why an underbody impact on one of these is a structural event rather than a cosmetic one, even when nothing visible is bent. The enclosure has a sealing system protecting the modules inside, and compromising that seal is a serious matter.

So underbody contact gets inspected and documented before we write a number. Scrapes on the shield, deformation near a mounting point, or evidence that the vehicle came down on something all go into the file with photographs, because the downstream decision about the pack is not one to be made from a verbal description. Photographs cost nothing and settle the question later.

The gear tunnel is a feature unique to the truck, running through the body between the cab and the bed with powered doors on each side. It is also a structural region, so damage to a rear door area or a rocker can affect tunnel door operation. We cycle those doors as part of the check, since a tunnel door that no longer seals is a water intrusion path into a structural cavity.

How a repair is sequenced on this platform

High voltage safety comes first. The vehicle is placed in the appropriate service state before any work near the pack or its cabling, following the manufacturer procedure rather than a generic electric vehicle checklist. That step is not optional and it takes time that belongs on the estimate. Skipping it to save an hour is not a decision any shop should be making on a vehicle with a pack in the floor.

Structural work follows measured geometry. Aluminum does not spring back the way steel does, and it work-hardens rather than stretching gracefully, so pulls are limited and sectioning is done at specified locations with specified joining. Measurement before, during, and after is how you know the result rather than how you hope for it. Measurements go into the file with the estimate.

Then the electronics. Cameras, radar, and ultrasonic sensors on this platform support driver assistance functions that depend on precise mounting position, so panel replacement or fascia work means recalibration afterward. We scan before disassembly and after reassembly, and we do not release a vehicle with an uncalibrated system. Calibration time appears as its own line rather than buried inside refinish hours.

I scraped the underbody on a trail. Does the battery need to come out?

Not necessarily, and that decision should follow inspection rather than assumption. We document the contact area, look for deformation at mounting points and any evidence of enclosure sealing compromise, and check for related warnings in the vehicle systems. Most trail contact stops at the shield. When it does not, you want that established with evidence rather than guessed at.

Why can a body shop not just repair aluminum like any other panel?

Because contamination and joining are both different. Steel particles embedded in aluminum start corrosion that appears months later, so the work needs isolated tooling and a separated area. And the structure is bonded and riveted rather than spot welded, meaning the repair has to use adhesive, self-piercing rivets, or flow-drill screws exactly where the procedure specifies them.

My gear tunnel door does not close properly after a side impact. Related?

Very likely. The tunnel runs through a structural region of the body, so a rocker or rear door impact can move the opening enough to affect door operation and sealing. We measure that area rather than adjusting the mechanism, because a door adjusted to fit a deformed opening leaves the structure incorrect and the seal unreliable.

Will driver assistance need recalibration after a bumper repair?

Yes, on this platform that is expected rather than exceptional. Sensor position relative to the vehicle centreline determines how the software interprets the world, so any work that removes or repositions a sensor, or that changes the structure supporting it, requires recalibration. We scan before and after, and calibration time is a line item on the estimate.
