Bus Conversions Repair

No two conversions are alike, so the hardest part of repairing one is not the metalwork, it is establishing what was there before the damage.

A Prevost H3-45 or an X3-45 leaves the factory as a monocoque: the skin, the frames, and the floor structure work together, and there is no separate chassis carrying the body. Stainless and steel structure in that arrangement is strong and stiff, which is why these shells last decades in commercial service before anyone converts one. Very little of that strength is redundant.

What converters do to that structure is where the variation begins. Bays get reworked, roof penetrations get cut for air conditioning and hatches, sidewalls get opened for slides, and the original electrical is spliced into an entirely separate house system. Some of that work is superb. Some of it was done by a small shop that no longer exists, with no drawings retained anywhere.

Repairing damage on a monocoque means respecting the load path. A hit that would be a bolt-on fender exchange on a body-on-frame vehicle is a structural repair here, because the outer surface is part of what holds the coach together. Cutting into it without understanding the framing behind is how a repair turns a straight coach into a permanently tweaked one.

Bays, penetrations, and wiring boundaries

Luggage bays on a converted coach see moisture they were never meant to hold. Original drains get blocked or removed during conversion, generators and inverters go into bays that were designed for suitcases, and water sits in the low corners. Corrosion there is often well advanced before anyone notices, because those bays are full of equipment nobody moves. We unload a bay and inspect its floor, seams, and drain paths directly.

Roof penetrations added during conversion are the second reliable trouble spot. The factory shell was sealed as a system. Every hole cut afterward relies on the converter detail, and after ten or fifteen years of heat cycling on a black roof, the ones done with sealant alone are the ones leaking. Roof work here starts by establishing which penetrations were original and which arrived later.

Electrical faults concentrate at the boundary between original coach wiring and converter wiring. Two systems, two labeling conventions, and often two voltages meet inside a panel that was assembled by someone working from memory. Tracing that takes patience and it is billable diagnostic time, which we say upfront rather than discovering at hour six. Labelling as we go is part of the repair rather than an extra.

Why we photograph everything before we touch it

On a mass-produced coach a technician can look up how a trim piece attaches. On a one-off conversion there is no reference, so the record we create during teardown becomes the assembly manual for putting it back. Every fastener location, every wire label, every panel edge gets photographed before removal. That record goes into the file alongside the estimate, so reassembly does not depend on one technician memory three weeks later.

That record also carries the claim. Adjusters valuing a six-figure conversion need evidence of what was actually installed, and interior photographs taken before disassembly are the strongest documentation available. Without them, the conversation drifts toward generic bus values, which is not a conversation any owner wants to have. An owner who can produce build documentation, receipts, and an appraisal starts from a far stronger position than one relying on description alone.

It changes the schedule too. We stage parts, materials, and any fabricated components before opening the coach up, because a converted vehicle that sits half apart while somebody sources an obsolete trim extrusion occupies a bay and loses time for everyone. Sourcing an obsolete component while a coach sits open is the most common way one of these jobs becomes a three-month project.

High-value claims on unique vehicles

Valuation is the recurring friction point. There are few comparable sales for a specific conversion, and standard valuation tools do not have a category for a shell with a custom interior worth several times the donor vehicle. Appraisals, build records, and receipts matter enormously, and we encourage owners to keep them somewhere other than inside the coach. A second copy stored elsewhere is worth having.

Full repaints are common after collision work because these coaches wear complex painted finishes rather than wraps. Matching a hand-laid graphic scheme means recreating the layout, not just the colour, and that is layout time plus spray time plus the correction pass afterward. We photograph and measure the existing layout before removing anything, then rebuild that geometry rather than approximating it by eye during masking.

We write, submit, and support the estimate through supplements as teardown reveals more. Fabrication and welding on these coaches happens in house, so a bay door structure, a bumper mount, or a slide frame can be built here rather than sourced from a converter that may no longer answer the phone. That capability frequently decides whether a coach is repairable at all.

My conversion was built by a shop that closed. Can you still repair it?

Yes, and it is a large share of what comes through on this body style. We inspect and document the existing build before quoting, then fabricate what cannot be bought. Custom welding, panel forming, and cabinetry are all done in house, so the absence of an original builder changes the method rather than blocking the repair.

How do you approach damage to the stainless shell structure?

Carefully and with measurement. Because the shell is monocoque, the outer structure carries load, so repairs are sectioned back to sound material and rebuilt to restore that path. We measure key points before and after so alignment is verified rather than assumed. Panel replacement alone, without addressing the frames behind, is not an acceptable repair here.

The house power and the chassis power fight each other. Can you sort that out?

That is a classic conversion boundary problem, and it takes methodical tracing rather than parts swapping. We map what the original coach wiring does, map what the converter added, and find where the two overlap incorrectly. Diagnostics run at $285 per hour and are credited toward an authorized repair, so the investigation is not money spent twice.

Will my coach fit in your building?

A 45-foot conversion fits. The shop is 35,000 square feet with bays sized for coaches of that length, including the height needed for roof units and hatches. Access from the 91 is straightforward for a vehicle this size, and everything is performed in the building. We do not offer mobile or roadside service.
